Why the flap sits proud

Toyota rivets the fuel filler door arm rather than bolting it, and the same rivet appears at impact bar, reinforcement and support arm positions elsewhere on the car. Construction is an aluminium body over a steel mandrel: the alloy sets the strength of the finished joint, the steel mandrel gives enough pull to form the tail properly. Body diameter is 1/4" (6.3mm) with a 1/2" (13mm) flange, and that broad flange is what stops the head drawing through thin panel when the arm loads up.

1.6 to 4.8 millimetres of material

Grip range is stated as 1/16" - 3/16" (1.6mm - 4.8mm), and it decides whether this rivet is usable at all. The figure describes the combined thickness of everything being joined. Come in under it and the formed tail sits in fresh air, leaving the joint slack. Go over it and the mandrel snaps before the tail has spread. A one-way fastener

• A blind rivet is set with a rivet gun and cannot be undone by hand afterwards. Taking one out means drilling it, so be certain of the part before you pull the mandrel.
