Gearing built for slow, heavy pulls

The gear train is three-stage planetary. Rather than one gear pair taking the whole reduction, three sets share it, each carrying a fraction of the torque, which is what lets a small 12 V motor hold a loaded trailer at walking pace without cooking itself. Behind it sits an automatic mechanical load-holding brake, so releasing the switch part-way up a ramp stops the drum instead of letting it pay out. The motor is a 1.5 HP permanent magnet type, the lower-draw of the two common winch motor designs, which matters when the supply is an ATV or boat trailer battery rather than a truck alternator.

Light rope, and two ways to drive it

Each winch carries 5.4 mm synthetic rope, 9.2 m of it. Synthetic at that diameter is light enough to hand-feed with one arm while the other guides the hook, and it never develops the broken strands that make an ageing steel cable painful to handle bare-handed. Control is by wired pendant on a 3.7 m lead plus a wired handlebar switch on a 2.4 m lead. Before you run the line out

• Check the rope, hook and fairlead before every use, and retire line that is cut, glazed or missing strands.
• Lay a dampener over the line whenever it is loaded, so a failure drops the line rather than throwing it.
• Keep everyone out of the line and clear of the arc it would sweep if it let go.
• Pull from rated recovery points only. A tow ball, a tow bar tongue, a bumper bar or a bolted-on bracket is not one.
• Never join two straps or ropes with a shackle; the shackle becomes a projectile if either one fails.
• The winch is only as strong as what it is bolted to, so mount it to structure that can carry the load.
